Probable Causes (ranked)

Fix Steps

  1. 1 In Studio 5000, check the channel status word for the specific over/under-range flag
  2. 2 Measure the signal at the module input terminal with a process meter — verify 4-20mA is present
  3. 3 For TC inputs, check thermocouple integrity — measure resistance across TC leads (should be very low, not open)
  4. 4 Verify module configuration matches wiring — correct signal type (4-20mA, 0-10V, TC type, RTD type)
  5. 5 Check for broken shield wire on analog signal cable — floating shield can couple noise that drives signal out of range
  6. 6 If transmitter is healthy and signal is correct at the module terminal, replace the module channel (module replacement)

Field Trick

A broken 4-20mA wire reads 0mA at the module, which is under-range. A broken thermocouple reads maximum temperature — often 999 or 1800 degrees. Know these failure modes so you can instantly tell wire break from sensor failure just by looking at the HMI reading.
