Probable Causes (ranked)

Fix Steps

  1. 1 Check VFD fan operation — remove fan from top of PF525 and verify it spins freely and runs when powered
  2. 2 Order replacement fan kit (Rockwell catalog 25-FAN-525) if fan is dead
  3. 3 Measure enclosure ambient at drive inlet — must be below 50C for PF525 without derating
  4. 4 Clean enclosure filter and ensure ventilation fan is running
  5. 5 Check mounting spacing — PF525 requires minimum 25mm (1 inch) side-to-side clearance
  6. 6 Verify drive is not continuously overloaded — check load current vs drive rating

Field Trick

PowerFlex 525 fan assemblies are $60 and field-replaceable in 5 minutes — two screws, unplug the connector, swap. Keep one in the storeroom for every 5 drives. When a fan starts buzzing, replace it that day — don't wait for the overheat trip.
