Probable Causes (ranked)

Fix Steps

  1. 1 Check oil level through sight glass or dipstick — top off if low with correct oil type
  2. 2 Check oil condition — dark color, metallic sheen, or milky appearance indicates problems
  3. 3 Listen for abnormal noise — grinding means gear contact issue, whining means bearing issue
  4. 4 Measure gearbox surface temperature with IR gun — compare to historical readings or similar gearbox
  5. 5 If leaking from output seal, plan for seal replacement — requires pulling the gearbox off the conveyor
  6. 6 Collect an oil sample for analysis — particle count and composition tells you exactly what is wearing
  7. 7 Plan gearbox replacement if internal damage is confirmed — do NOT run until failure, a catastrophic gearbox failure can destroy the conveyor shaft

Field Trick

Put a magnet on the gearbox drain plug (magnetic drain plug). When you drain the oil, check the magnet. A few fine particles is normal. Metal flakes or chunks means gears are chipping and the gearbox has limited life left. This $5 drain plug is your early warning system.
