CR30 safety relay configuration is missing, corrupted, or does not match what is expected. Unit boots in a faulted state with no safety outputs active. Requires CCW software to re-download the safety configuration.

Fix Steps

  1. 1 Connect to CR30 via USB cable using Connected Components Workbench (CCW) software
  2. 2 In CCW, go to the Safety Configuration view — check if configuration is present in the CR30 or blank
  3. 3 Retrieve the CCW project file (.ccwproj) from the plant's engineering PC or backup drive
  4. 4 Download (Write) the configuration to the CR30 in CCW — verify CRC matches after download
  5. 5 If no CCW file exists, the configuration must be rebuilt from the original safety design or commissioning documents
  6. 6 After successful download, lock the configuration in CCW using the Safety Lock function
  7. 7 Perform a full functional test of all safety inputs and outputs per the plant's safety validation procedure

Field Trick

Keep the CCW project file (.ccwproj) saved in a folder on the panel door USB drive AND on the plant server. A CR30 replacement with no CCW file on site means rebuilding from scratch — this can take a safety engineer a full day.
