Probable Causes (ranked)

Fix Steps

  1. 1 Check label roll — load a new roll if empty, thread through the printer and peel bar
  2. 2 Check thermal transfer ribbon supply — load new ribbon if depleted
  3. 3 Verify compressed air supply to the applicator — should be 60-80 PSI at the regulator
  4. 4 Check vacuum pad and tamp cylinder operation — manually trigger a label apply cycle
  5. 5 Clean the missing label verification sensor — typically a retro-reflective photo-eye after the apply point
  6. 6 Verify product triggering sensor — product must be in the correct position before the apply signal fires

Field Trick

When a label applicator starts missing every 5th or 10th label, the problem is usually the label peeling angle at the peel bar. The peel bar angle must be sharp enough (150-170 degrees) that the label separates from the liner cleanly. If the bar has been bumped or shifted, re-adjust it by 5 degrees and the miss rate drops to zero.
